By the time a booth design gets signed off, most teams assume the hard part is over. It isn't. Fabrication is where timelines slip, budgets creep, and small design decisions turn into expensive on-site surprises. Here's what actually happens between approval and show day.
The timeline nobody budgets enough for
A fully custom build typically needs 8 to 10 weeks of lead time from final design sign-off to move-in, once fabrication, finishing, crating and freight are all accounted for. Modular builds can compress that to 3 or 4 weeks in many cases, since the frame system already exists and only graphics and accessories are new. The single biggest cause of missed timelines isn't fabrication delays. It's late design changes that restart the clock after the fabricator has already started cutting materials.
Custom build vs modular vs hybrid, and when each makes sense
- Fully custom (wood, laminate, one-off structures) gives the most design freedom and the strongest "wow" factor, but costs the most per use and can't be reused as-is for a different footprint or show theme. Best reserved for a flagship, once-a-year anchor show.
- Modular systems (aluminum extrusion frames with fabric or rigid graphic panels) cost less per use across multiple shows, since the frame is reusable and only the skin changes. This is the right default for teams exhibiting more than two or three times a year.
- Hybrid builds pair a modular frame with a few custom-fabricated feature elements, such as a reception desk or a product pedestal. Often the best balance of distinctiveness and reusability.
Materials decisions that quietly change your budget
Laminate finishes cost meaningfully less than painted or veneered surfaces and hold up better to repeated show handling, but read as slightly less premium up close. That's a reasonable trade for anything beyond arm's-length viewing distance. Fabric graphics are lighter, cheaper to ship, and easier to update between shows than rigid printed panels, but rigid panels still win for anything load-bearing or structural. None of these are wrong choices. The mistake is not deciding deliberately and letting the fabricator default to whatever's fastest for them.
Shipping, drayage and storage: the unglamorous line items
Freight has to be timed against the venue's move-in window, not just "before the show." Arriving too early can mean paying for extra warehouse days, and arriving late can mean missing move-in entirely. Drayage (moving crates from the dock to your booth space) is billed by the venue or general contractor, not your fabricator, and the rates are almost always higher than exhibitors expect. If you're reusing a modular build across shows, factor in storage between events too. It's a recurring cost that rarely makes it into the first year's budget.
On-site assembly: what can go wrong and how to prevent it
Many major venues require union labor for booth assembly above a certain size or complexity threshold, which affects both cost and how much your own team can physically do on-site. Having a fabricator representative present for assembly, rather than relying entirely on general show labor unfamiliar with your specific build, consistently reduces assembly-day problems. A pre-show walk-through of the assembly plan, not just the design, catches issues no one thinks to ask about until they're standing on the show floor.
The change-order trap
A change requested after fabrication has started rarely costs what it seems like it should. Re-cutting a material, reordering a finish, or expediting freight to make up lost time all carry premiums on top of the original expense. If the change is significant enough, it can even push the build past the point where the original show date is still achievable. The fix isn't avoiding all changes. It's treating design sign-off as a genuine commitment point, with a clear, single approver, before fabrication begins.
